One thing that I also do is, when I am about to punch my holes, I will punch holes in the corners or along long lines, after I make sure that the edges are lined up good, and put a needle or pin or something in those holes to hold the entire project still and lined up...it helps me.

I draw my patterns out on Powerpoint and when I think I have it right, print it out and cut it out...If I can make a bag pattern work with paper, I will transfer that to some old thick file folders that I found and use that for the pattern forever. My wife actually had some old sewing patterns of bags and cases that transfered pretty well to leather.

If you have access to the Buckskinner books, I believe that the third volume has a pattern for one. I wouold use around 8 oz to make it as well. I have one that was made from 4-5 oz and its a little flimsy.

One thing that I have done when hand sewing a rolled edge is to wet that edge and hold it down till it dries with document clasps or the like (I use veg tan) and then punch and sew it like normal.

Just a thought on my part, but if you are very careful to keep the stitches on the bottom piece of leather very straight and accurate, why couldn't you go back after the holes are punched and put the groove in along the line of stitches?

All my work is hand stitched as well...the reenacting folks that I sell most of my stuff to really appreciate the fact that is it sewn in this way.
